Turbochargers are part of the family of high speed rotating machines. They incorporate many technologies that are found in the aerospace industry and run at equivalent tip speeds to aero engines & Auxiliary Power Units (APU’s) at rated power. They are intrinsically capable of power densities much higher that the reciprocating engines that they boost. Like all machines however they must start and idle before accelerating to operating speed. In Passenger Car applications they often operate at very low power and far away from any aerodynamic design point.
This paper focuses on the importance of turbocharger bearing systems at start, idle and part load conditions. As such it deals with the question of low power energy management and efficiency improvement. It then goes on to demonstrate the potential of a low loss bearing system on cold start, transient performance and emission potential as part of an Euro 5 diesel engine packager. It will conclude by showing the fuel economy potential of such as system.

The remarkable performance improvement of the V6 3.0L JLR engine is enabled by Honeywell TwoStage parallel boosting architecture. High Volume Production of Ball Bearing Turbochargers
Recent developments at Honeywell have introduced Ball Bearing technology to passenger car diesel. The new “low-friction” turbo, which runs on two rows of ceramic balls, has much lower mechanical losses and hence higher turbo efficiency. The result is an improvement in transient response of between 20-70 percent dependant oil temperature and 2 percent improvement in fuel economy in standard test cycles. The 3.0L V6 diesel application in Europe is an example of the true potential of ball bearing technology.
TwoStage for New Audi V6-TDI Bi-turbo
The first TwoStage serial boosting architecture for V6 diesel engines was recently developed by Honeywell. Its unique architecture combines a high pressure VNT™ turbo that maximizes low-end response with a low pressure turbo for enhanced transition and high-end output. The Modified Phan-Thien and Tanner model applied to turbochargers thrust bearing
In this paper, an unsteady thermohydrodynamic formulation of a turbocharger’s thrust bearing contact is presented. The Modified Phan-Thien and Tanner model takes into account complex rheological characteristics of the lubricant, transient aspects and inertia effects due to the very high rotational speed. An extensive rheological testing campaign was performed to get data as input for the numerical model. The results obtained from this model are compared to experimental data provided by a thrust bearing rig. It shows acceptable correlation between prediction and test data of axial thrust load versus thrust bearing oil film thickness for two typical turbocharger frame sizes.

Ultra-High Efficiency Serial TwoStage Turbocharging System for Maximum Engine Efficiency
Honeywell Transportation Systems has collaborated on an ultra-high efficiency two stage serial turbocharger system under the European Union FP7 GA-2012 CORE project. The compressors of both the low pressure and high pressure turbochargers were design optimized for the highly specific operating conditions of two stage boosting. The high pressure turbine is characterized by a sector divided fixed vane nozzle, while the low pressure turbine stage features an axial turbine wheel. The two turbines were designed specifically to achieve highest possible efficiency while minimizing ducting losses between the two stages. The end result is a novel high performance boosting system that fits in a unique package. This paper describes the approach used to set design targets for each stage of the two stage turbocharger system. The design approach used to meet these targets will be presented, and test results from gas stand will be shown measured against performance targets and performance predictions.
An Improved Approach to HCF Development for Vaneless Turbine Stages
This paper highlights the steps that have been taken to improve the design, analysis, measurement and verification of HCF in vane less turbine stages, the intent being to improve both the HCF robustness and maintain performance. In making these improvements the impact on the aerodynamic performance of the turbine stages was also strongly considered to ensure that improvements made for HCF were not made at the expense of performance. The investigation of these new design options required developments in analytical capabilities, specifically 3D unsteady CFD, in order to make the necessary iterations with adequate fidelity in a practical timeframe. To verify the analysis techniques comprehensive experimental measurement of blade strain levels across multiple designs was also conducted and the results compared with analysis. Finally endurance testing was conducted to confirm that the measured improvements in HCF resulted in longer (and sufficient) service life of the turbine stage. Estimation of the required service life was accomplished using the process presented by Kulkarni et al (IMechE 2010).

VNTTM Turbocharger for Gasoline “Miller” Engines | Extension to 90kW / Litre
Abstract: Up to now, the demand for high specific power and torque was the main driver for boosting the engine. Over the years, it also led to significant fuel benefits within emission cycle measurements.
On the other hand high boosted engines come with well-known drawbacks, which are still the main driver for turbocharger development today:
• Slower transient performance compared to naturally aspirated
• Necessity of fuel enrichment to protect the turbocharger’s components for higher engine speeds.
These two points need to be addressed by an evolution of boosting systems combined with a Miller cycle for a high efficiency combustion process. The presented paper shows the effects of Miller valve timings on the engine performance and figures out the synergies with a VNT turbine. Garrett (Honeywell Transportation Systems) presents a VNT turbine optimized for gasoline engines and the capability for exhaust temperatures up to 950° C. This optimized design overcomes several well-known failure modes leading to a gasoline VNT for mass production. Within this paper 1D engine process simulations are carried out for a 1.5 l 3-cylinder gasoline engine. The high Miller rate even at full load enable to increase the compression ratio.
High Miller ratios require an increase in boost pressure which can provided by the latest Garrett compressors design for these applications. The reduced engine backpressure caused by the VNT turbine in combination with the higher achievable Miller ratio lead to a reduced fuel consumption at rated power of 11 %. One of the challenges for Miller application is the transient engine response which is typically worse compared to conventional boosted engines and therefore not acceptable for the customer. Here the VNT turbine shows a reduced Time-To-Torque at 1500 rpm of 48 % compared to a wastegate turbine with otherwise unchanged boundary conditions.
Summarizing, the combination of a VNT turbine which provides high turbine power and a Miller engine concept which requires high boost pressures is a good concept to reduce the fuel consumption for future gasoline engines.

Development of High Temperature Material Constitutive model for Thermo-Mechanical Fatigue (TMF) Loadings in Turbochargers
Turbochargers used for internal combustion engines experience severe transient loading conditions due to nature and variety of engine operating conditions. Turbine housing, a key component of a turbocharger collects hot exhaust gases from the engine and provides it to the turbine wheel and hence the kinetic energy needed for charging. Non-uniform temperature distributions, complex designs and mechanical loads induced by interactions with adjacent components subject turbine housings to multi-axial stresses which could lead to thermo-mechanical fatigue (TMF) and ultimately to cracks. Hence designing a turbine housing robust for thermomechanical fatigue poses a major challenge and it requires a very deep understanding about the material behaviors under various TMF loading conditions.
Comparative system level assessment of different electric boosting architectures
Macro trends on increasingly stringent emission regulations, health concerns linked to air pollution in cities and 48 V penetration due to growing electric auxiliary demand at vehicle level are allowing penetration of electrified air-boosting systems. Such systems create new degrees of freedom and enable new optimization strategies for internal combustion engines.

Impact of EGR and AFR Targets on Twin-Scroll Turbine MFR Optimization for Commercial Vehicle Diesel Applications
Divided turbines improve the efficiency of heavy-duty diesel engines by separating the blowdown events of consecutive cylinders, improving engine pumping and engine volumetric efficiency. Dividing the turbine housing leads to uneven flow between the two scrolls which can be characterized in terms of turbine mass flow ratio (MFR). An optimized turbine design needs to consider where the turbine energy is delivered with respect to MFR and improve turbine efficiency at the turbine operating points where most of the turbine energy is delivered. Three single-stage air handling architectures were compared based on their likelihood of adoption for US-24/EURO-VII engines: SCR-only, HP-EGR with Reed and asymmetric HP-EGR.

Electric Turbo, a key technology for Hybridized Powertrain (Lambda 1, Performance and Energy efficiency)
The automotive world is undoubtedly in a period of flux. Urban air quality and climate change are the key drivers and new technologies such as zero emission, connected and autonomous vehicles are causing significant changes in the mobility landscape. Full electric vehicles (EV’s) are growing quickly on a percentile basis but require significant monetary and “in kind” incentives such as preferential city access, parking and exemption from life cycle CO2 counting, to stimulate adoption, at least in the short term. Legislation is also evolving rapidly. Real driving emission (RDE), the clean vehicle directive (CVD), CO2 monitoring and the still to be published Eu7 emission targets are being designed to transition the european fleet to one that can be measured and monitored firstly in terms of real world emission and ultimately in life cycle CO2 footprint. Change is not only taking place in automotive however. In the energy sector, the renewable energy directive (RED II) and the gas market design are the instruments with which the EU commission will steer the primary energy industries such as electricity and natural gas towards the goal of 90% reduction in CO2 by 2050. All these actions will take time to shape the individual industries but convergence will be well advanced by 2025 and by 2030 it should be possible to start comparing based life cycle CO2 in a meaningful way.

The integration of an electric motor generator to the shaft of turbochargers is an option Garrett is working on since high speed electrical machines made their appearance in aerospace. It has proved a success in F1 and endurance motorsport, in conjunction with the hybridization of those powertrains, because the E-Turbo strengthens both, the performance and the fuel efficiency of the engine. The next Euro 7 Emission Regulation will probably require gasoline engines to have full λ=1 combustion operation, in order to limit production of pollutants deriving from rich combustion. The two turbine stages for this investigation were carefully designed to meet the constraints of engines with pulse exhaust systems and to control confounding factors that would undermine the vaned vs vaneless performance comparison. Detailed CFD analysis and turbine dynamometer test results confirm a significant efficiency advantage for the vaned turbine stage under both full and partial admission conditions.
Impact of Different Hybrid-Electric Architectures on CO2 and NOX Emissions of a Diesel-Powered LCV: a Simulation Study
According to EU legislation, CO2 emissions from Light Commercial Vehicles (LCVs) must decrease by 15% in 5 years and by 31% in 10 years from now. This, combined with the proliferation of Low Emission Zones (LEZ) in urban areas, is driving the automotive industry towards an ever-increasing electrification of LCV powertrains. In this work, simulation is employed to assess the impact of three different hybrid electric architectures on CO2 and NOX emissions, on a Diesel-powered LCV. As a first step, a model representing a conventional N1 segment vehicle endowed with a 2.0Lt turbocharged Diesel engine, was built in GT-SUITE. Then, three alternative variants of the original model were prepared: a 48V P0 Mild-Hybrid Electric Vehicle (MHEV), a 48V P2 MHEV and a 400V P2 Plug-in Electric Hybrid Vehicle (PHEV).

Air Filter Selection For Your Turbo
It is important to appropriately size the air filter for the maximum flow rate of the application. A target face velocity of ≤130 ft/min at redline is used to minimize restriction and to provide the turbo with the air necessary for it to function optimally. If the turbo does not have access to the proper amount of air, excessive restriction will occur.
Turbo Oil Restrictors & Oil Supply
An oil restrictor is recommended for optimal performance with ball bearing turbochargers. Oil pressure of 40 – 45 psi at maximum engine speed is recommended to prevent damage to the turbocharger’s internals. In order to achieve this pressure, a restrictor with a 0.040” orifice will normally suffice, but you should always verify the oil pressure entering the turbo after the restrictor to ensure the components function properly. Recommended oil feed is -3AN or -4AN line or hose/tubing with a similar ID. As always, use an oil filter that meets or exceeds the OEM specifications.
Turbocharger Oil Drainage
In general, the larger the oil drain, the better. However, a -10AN is typically sufficient for proper oil drainage
Turbocharger Water Cooling – Thermal Siphoning
Water cooling is a key design feature for improved durability and we recommend that if your turbo has an allowance for water cooling, hook up the water lines. Water cooling eliminates the destructive occurrence of oil coking by utilizing the Thermal Siphon Effect to reduce the Peak Heat Soak Back Temperature on the turbine side piston after shut-down. In order to get the greatest benefit from your water-cooling system, avoid undulations in the water lines to maximize the Thermal Siphon Effect.
How To Size Charge Air Tubing
The duct diameter should be sized with the capability to flow approximately 200 – 300 ft/sec. Selecting a flow diameter less than the calculated value results in the flow pressure dropping due to the restricted flow area.

Wastegates and Blow Off Valves are both designed to vent air, however, they are engineered for two different types of air flow. Turbo wastegates are placed on the exhaust gas side of a turbo system and are used to control turbo speed. The Society of Automotive Engineers (SAETM) developed a framework to define the different levels of IVHM (integrated Vehicle Health Management), following the well-known and industry accepted approach of Autonomous Vehicle levels. They defined 6 levels to driving more capabilities and benefits for leveraging connectivity and data. The Health-Ready Component and Systems (HRCSTM) Consortium has been created under the SAETM banner to define templates and support the accelerated adoption of effective IVHM solutions across the industry.
